Polycarbonates, often called PC, are a specific group of thermoplastic polymers. These materials are defined by the carbonate groups found in their chemical structures.

In the world of materials science, they occupy a unique middle ground. They are more durable than standard commodity plastics but more versatile than heavy engineering plastics. Polycarbonates are valued because they are strong, tough, and often optically transparent. This transparency allows them to perform tasks usually reserved for glass.

Because they are easily molded and thermoformed, they are essential in modern manufacturing.

There are two primary chemical pathways used to produce polycarbonate. The most common method is the phosgene route. This process begins by treating bisphenol A, or BPA, with sodium hydroxide. This treatment deprotonates the hydroxyl groups to create diphenoxide.

Next, the diphenoxide reacts with phosgene to produce a chloroformate. This intermediate is then attacked by another phenoxide to complete the polymer chain. An alternative method is the transesterification route. This pathway involves a reaction between BPA and diphenyl carbonate. Both methods result in the long molecular chains that give the plastic its strength.

Chemists can alter the properties of polycarbonate by changing its chemical ingredients. For instance, they may add cyclohexane as a comonomer. This addition helps suppress the tendency of the product to crystallize. To improve safety, tetrabromobisphenol A can be added to enhance fire resistance. Researchers are also looking for ways to move away from BPA. One developed replacement is tetramethylcyclobutanediol. These variations allow engineers to customize the plastic for specific environmental needs.

Polycarbonate possesses several distinct physical characteristics. It is highly impact-resistant, meaning it can absorb significant energy without breaking. However, it has relatively low scratch resistance. To fix this, manufacturers often apply a hard coating to items like eyewear or automotive parts. The material is also highly transparent to visible light. This is because thermally processed polycarbonate is usually totally amorphous. It has a glass transition temperature of approximately 147 °C. At this temperature, the plastic begins to soften gradually. It will flow more easily once it reaches about 220 °C.

Global production of this material is massive, reaching approximately one billion kilograms annually. The material's ability to undergo large plastic deformations is quite rare for a thermoplastic. Most plastics would crack, but polycarbonate can be bent at room temperature. This makes it excellent for prototyping parts that cannot be made from sheet metal. It is also used in 3D FDM printing by professionals. While it is difficult for hobbyists due to its high melting point and tendency to warp, it produces very strong products.

Because of its strength, polycarbonate is used in many high-stakes applications. In the automotive industry, it is the dominant material for headlamp lenses. It is also used to create bullet-resistant windows for vehicles and banks.

In aviation, the largest single item made of high-quality polycarbonate is the cockpit canopy of the F-22 Raptor jet fighter. For personal safety, it is used in laboratory goggles, swimming goggles, and riot shields.

It even protects eyes from harmful UV light in many lens types.

Beyond heavy industry, polycarbonate is found in everyday consumer goods. It is the primary material used to manufacture compact discs, DVDs, and Blu-ray discs. These are made by injection-molding the resin into a mold cavity. In construction, it is used for greenhouse glazing, roofing sheets, and sound walls.

It is also used for various electronic components because it acts as a good electrical insulator. Even everyday items like fountain pens, luggage, and food containers often utilize this versatile polymer.
