Metal casting

technology Maturity 11-13 Next article →

Metal casting is a fundamental manufacturing process used to create solid objects.

It involves pouring liquid metal into a mold to achieve a specific shape. A mold is a container that holds a negative impression of the desired object. This means the empty space inside the mold is the exact opposite of the final part. This method is essential for making complex shapes that are difficult to create through other means. Today, highly engineered castings are found in 90 percent of durable goods.

These items include cars, trucks, aerospace components, and even medical devices.

The casting mechanism follows a specific sequence of physical steps. First, metal is heated until it reaches a liquid state. This molten metal is then delivered into the mold, often using a tool called a crucible. To enter the mold, the liquid travels through a hollow channel known as a sprue.

Once the mold is filled, the metal must undergo a cooling process. As the temperature drops, the liquid solidifies into the shape of the mold. Finally, the finished metal part, called a casting, is extracted from the mold.

Casting processes are divided into two main categories: expendable and non-expendable. Expendable mold casting uses temporary molds that are destroyed to remove the part. This category includes sand, plastic, shell, plaster, and investment casting. Investment casting, also known as lost-wax casting, is a very old technique. It involves surrounding a wax pattern with a refractory material.

While expensive, it allows for incredible accuracy and intricate details. This process can produce components like aircraft door frames.

Another type of expendable casting is sand casting, which has been used for centuries. This method uses sand bonded with clays, chemical binders, or polymerized oils. Sand casting is very versatile because it can produce parts of many sizes. It can create tiny items that fit in a hand or massive parts like a train car bed.

For large, symmetrical objects like church bells, workers use loam molding. Loam is a mixture of sand and clay combined with straw or dung. This method requires the mold to be baked and then broken to retrieve the object.

Non-expendable mold casting uses permanent molds that can be reused many times. This method improves repeatability, meaning each part comes out nearly identical. One common technique is permanent mold casting, which often uses gravity to fill the mold. Another method is die casting, which uses high pressure to force metal into mold cavities.

Die casting is ideal for producing many small to medium-sized parts with fine surface quality. It is frequently used for nonferrous metals like zinc, copper, and aluminum.

Advanced techniques like semi-solid metal (SSM) casting offer even more control. Instead of using fully liquid metal, SSM uses a slurry that is partially solid and partially liquid. This higher viscosity helps the metal fill the die without causing turbulence. This reduces porosity, which are tiny holes or bubbles that can weaken a metal part.

Such castings can have excellent strength and can be used to make very thin walls. Another unique method is centrifugal casting, where the mold rotates while the metal solidifies. The rotation creates an inertial force that pushes the metal toward the outer edges of the mold.

Casting connects the ancient world to modern technology. People have practiced casting for thousands of years to make weapons, tools, and jewelry.

Today, the field has evolved to include high-tech waxes and specialist alloys. From the bronze sculptures in public parks to the components in a nuclear plant, casting is everywhere. It remains a vital way to transform raw elements into the complex machines of our modern world.
