Pelletizing

technology Maturity 11-13 Next article →

Pelletizing is a specialized industrial process used to compress or mold materials into small, round shapes called pellets.

This technique is vital for many global industries because it improves how materials are stored and moved. By turning loose powders or granules into solid spheres, companies can handle much larger quantities of goods more efficiently. The process is used for a wide variety of substances. These include chemicals, iron ore, animal feed, plastics, and even waste materials.

Because pellets are uniform in size, they flow easily through machines and containers.

The mechanism of pelletizing involves both mechanical force and thermal processing. In many cases, the process begins by preparing the raw material through stages like milling, classification, and mixing. For iron ore, specific additives are mixed into the ore to adjust its chemical and metallurgical properties. These additives might include limestone, dolomite, or olivine, while bentonite is often used as a binder to hold the particles together.

The mixture is then placed into a pelletizer, which can be a rotating drum or a pelletizing disk. As the machine rotates, the material rolls into soft, raw pellets. These soft shapes must then undergo thermal treatment to become hard. This heat treatment involves several distinct stages: drying, preheating, firing, after-firing, and cooling. Each stage's temperature and duration are critical to the quality of the final product.

In the iron ore industry, pelletizing is essential for the efficiency of blast furnaces. Iron ore pellets are typically spheres that contain between 64% and 72% iron (Fe).

Using pellets instead of fine iron ore powder provides a major advantage during the smelting process. When iron ore is in powder form, it packs together very tightly. This tight packing restricts the flow of air through the material. However, when the ore is shaped into pellets, they form a configuration of packed spheres. This structure creates gaps between the pellets, which allows air to flow easily through the layers. This increased airflow is necessary for the smelting process to work correctly.

The history of this technology is closely linked to the development of the steel industry. Edward W. Davis, from the University of Minnesota, is credited with devising the process for pelletizing iron ore. His work helped provide a reliable way to prepare raw materials for heavy industrial use. Today, the industry uses sophisticated equipment to maintain high standards. The quality of the resulting pellets depends on many precise factors. These include the size of the initial particles, the amount of water used, the speed of the rotating disc, and the amount of binder added. Even the angle of the disc bottom can influence the outcome.

Pelletizing is also used extensively in the pharmaceutical industry, where it is known as agglomeration. This process converts fine medicinal powders or granules into spherical pellets.

This method is used because it allows for a controlled release of medicine in the body. By using pellets, doctors can ensure more uniform absorption of a drug. This also helps to reduce mucosal irritation within the gastrointestinal tract. Pharmaceutical companies use different methods for this, such as balling, compression, or spray congealing. Balling is a technique similar to the wet pelletization used in the iron ore industry.

In the energy and agricultural sectors, pelletizing serves different but equally important roles. Wood pellets are made by compressing sawdust or other ground woody materials.

These pellets have a higher energy density than raw wood and are easier to handle because they flow like grain. Some large power plants, such as Drax in England, use wood pellets to replace coal. While wood is considered a low-carbon energy source, there are debates regarding the carbon balance if pellets come from old forests. In agriculture, pellet mills are used to create feed for shrimp, poultry, and livestock. The ingredients are first hammered into small pieces and mixed thoroughly. The mixture is then pushed through holes in a pellet mill to create uniform shapes for animal consumption.

Finally, the plastics industry relies on a specific type of pellet known as "nurdles."

These small plastic pellets are the building blocks for many manufactured goods. While they are essential for production, they pose environmental challenges if they are spilled. Nurdles can pollute rivers and oceans, where birds and fish may mistake them for food, such as eggs. This shows that while pelletizing is a powerful tool for making life easier and more efficient, the management of these materials is very important for the planet.
