Mineral processing

technology Maturity 11-13 Next article →

Mineral processing is the science of extracting valuable minerals from raw ore. This field is known as extractive metallurgy. In this process, workers separate useful minerals from unwanted rock. The unwanted rock is called gangue. The valuable minerals collected are called concentrate. This process is often called beneficiation because it improves the economic value of the ore. By removing the gangue, the ore reaches a higher grade. The leftover waste material is known as tailings.

The first major step in processing is comminution, which means reducing the size of particles. This starts with crushing, usually performed on run-of-mine ore. Crushing uses forces like compression and impact to smash large rocks. Common machines for this include jaw, gyratory, and cone crushers. After crushing, the material undergoes grinding to create fine particles. Grinding often uses a wet process involving slurries. It relies on attrition, which is a scraping or rubbing force. Rod mills and ball mills are typical tools for this stage.

Once the particles are small, they must undergo sizing. Sizing is the separation of particles based on their dimensions. The simplest method is screening, where material passes through a screen. These screens can be static or use vibration to move the ore. Specialized tools like grizzly bars or banana screens help sort different sizes. Another method is classification. This exploits the different settling velocities of particles. For example, gas cyclones or hydrocyclones can sort particles as they move through a fluid.

Concentration is the next stage, where the percentage of valuable mineral is increased. One way to do this is through gravity separation. This method uses the specific gravity, or density, of minerals. Heavy metallic minerals sink quickly in a liquid, while lighter gangue stays suspended. This technique is very old; Egyptians used it for gold around 3000 BC. Engineers use a concentration criterion to see if it will work. If the ratio of densities is high enough, separation is efficient.

Other separation methods rely on different physical or chemical properties. Magnetic separation works if the target ore or the gangue is magnetic. Physical separation can also include dense media separation (DMS). In DMS, crushed aggregate is stratified by density to make separation easier. Chemical separation is used when physical properties are not enough. Froth flotation is a common chemical method. It uses hydrophobic properties, meaning the particles repel water. These particles attach to bubbles and rise to the top to be skimmed off.

History shows how these technologies have evolved over thousands of years. In China, iron beneficiation occurred as early as 800 BC using a bloomery. A bloomery is an early form of smelting that uses heat to separate liquid iron from oxides. By the 11th century, stamp mills were used across the Islamic world. These mills used heavy hammers to break ore. In Cornwall, waterwheels powered iron hammers called Cornish stamps. In 1856, the Bessemer process changed steel production by turning brittle pig iron into malleable steel.

Mineral processing also involves managing chemical changes and environmental impacts. For sulfide ores, roasting is used to remove sulfur before smelting. This process involves heating ore with oxygen. Historically, early roasting happened outside in large heaps. This released clouds of sulfur dioxide that harmed ecosystems and caused deforestation. Modern processing must carefully manage these steps. Today, we use advanced tools like electric arc furnaces and basic oxygen steelmaking. These technologies continue to refine how we extract the materials that build our world.
