Extrusion

Extrusion is a manufacturing process used to create objects with a fixed cross-sectional profile.

This is achieved by forcing material through a tool called a die. The die has a specific shape that the material takes as it exits. This method is highly valued because it can produce very complex cross-sections. It is also effective for working with brittle materials. This is because the material only encounters compressive and shear stresses. The resulting objects are known as extrudates.

Common materials include metals, polymers, ceramics, concrete, modeling clay, and various foodstuffs.

The mechanism of extrusion begins with the stock material, often called a billet. For hot extrusion, the material is first heated to a specific temperature. It is then loaded into a container within a press. A component called a dummy block is placed behind the material. A ram then applies pressure to the dummy block to push the material through the die.

After the material exits the die, it is often stretched to ensure it is straight. Depending on the needs of the project, the extrudate may undergo heat treatment or cold working to improve its properties. The extrusion ratio is a key measurement here. It is calculated by dividing the starting cross-sectional area by the final area of the extrusion.

Creating hollow shapes, such as tubes or pipes, requires specialized techniques. A simple flat die cannot create hollow cavities because there is no way to support the center. Instead, engineers use a method called hole flanging. The die is designed like a block with depth. It begins with a profile that supports the center section. The shape then changes internally along its length to reach the final design. The center pieces are supported from the back of the die. The material flows around these supports and fuses together to create the closed shape.

Alternatively, a mandrel can be used. A fixed mandrel is integrated into the dummy block. A floating mandrel moves within slots in the dummy block to align itself during the process.

Extrusion can be classified by the temperature at which it occurs. Hot extrusion is performed above the material's recrystallization temperature. This prevents work hardening and makes the material easier to push. For example, aluminum is heated between 350 and 500 degrees Celsius. Steel requires much higher temperatures, between 1,200 and 1,300 degrees Celsius.

Cold extrusion happens at or near room temperature. This method prevents oxidation and results in higher strength due to cold working. It also allows for closer tolerances and better surface finishes. Common cold-extruded products include fire extinguisher cases and shock absorber cylinders.

Another variation is warm extrusion, which is done above room temperature but below the recrystallization temperature. This process typically ranges from 424 to 975 degrees Celsius. It is used to find a balance between required force, ductility, and final properties. There is also friction extrusion, which was patented in 1991. In this version, the charge rotates relative to the die. This rotation creates large shear stresses and significant heating through deformation. Because of this internal heat, friction extrusion often does not require external preheating. This can make it a more energy-efficient process.

The history of extrusion shows a steady progression of technology. Joseph Bramah patented the first process in 1797 to make soft metal pipes. He used a hand-driven plunger to force the metal through a die. In 1820, Thomas Burr used a hydraulic press for lead pipes. At that time, the process was known as "squirting."

Alexander Dick expanded the process to copper and brass alloys in 1894. The industry continued to evolve as harder materials became possible. Steel extrusion began in 1951, and titanium extrusion was developed during the 1960s and 1970s.

Extrusion equipment is categorized by several major characteristics. One factor is the movement of the material relative to the ram. In direct extrusion, the die is stationary while the ram moves toward it. This is the most common method, but it requires more force due to friction. In indirect extrusion, the ram stays stationary while the die moves toward it. Other categories include the position of the press, such as vertical or horizontal. The type of drive can be hydraulic or mechanical. Finally, the load applied can be conventional or hydrostatic.

This versatility allows extrusion to serve many industries, from food production to heavy metallurgy.
