The droplets are then rolled along an incline and dropped into a second liquid. The temperature of the liquid controls the cooling rate, while surface tension and the angle of the inclined surfaces work together to create highly regular spheres. Various coolants are used in this process, including antifreeze, diesel fuel, or water-soluble oil. After cooling, the shot is washed, dried, and coated with small amounts of graphite to prevent the pellets from clumping together.
Shot sizes are categorized by a numbering system where the diameter decreases as the number increases. For example, #9 shot is much smaller than #6 shot. The diameter of the orifice used during production determines the size, typically ranging from about 0.08 inches for #9 shot to 0.12 inches for #6 or #7 shot. For larger game, such as deer or moose, hunters use buckshot. Buckshot features much larger diameters, ranging from size #B (0.17 inches) up to Tri-Ball. This type of shot is usually produced through high-volume swaging or small-volume casting. Because shot has a low sectional density and ballistic coefficient, it loses velocity very quickly. Consequently, larger shot tends to carry further and spread less than smaller shot.
The cooling process creates two distinct types of shot: chilled and soft. Chilled lead shot is produced by dropping molten lead quickly into a liquid cooling bath. This rapid cooling makes the shot harder and less likely to deform when fired. Shotgunners prefer chilled shot for long-range shooting because it maintains a better pattern density. In contrast, soft lead shot is produced by allowing the lead to cool more slowly. Soft shot is more likely to deform during firing, which causes it to scatter more quickly. This makes it useful for very close-range shooting.
While useful, lead shot poses significant environmental risks, particularly to wildlife. In the 1880s, lead poisoning in waterfowl was first documented in the United States. Many birds, such as swans, accidentally ingest spent pellets while feeding.
